Thesis Summary

This doctoral research presents an extensive experimental investigation into the fabrication, characterization, and performance evaluation of the aluminum alloy AlSi10Mg, produced using Additive Manufacturing (AM)—specifically the Laser Powder Bed Fusion (LPBF) technique.

The study examines how process parameters—such as build orientation, laser power, scan speed, hatch spacing, and volumetric energy density (VED)—affect the mechanical, microstructural, and functional properties of the final material. Using commercially available spherical AlSi10Mg powder, samples were produced with an SLM Solutions GmbH machine.

A Taguchi L9 Design of Experiments (DoE) was applied to analyze the influence of key parameters on essential output characteristics, including porosity, microstructure, density, hardness, corrosion resistance, turning properties, and strength. The experimental plan was later expanded to evaluate additional variables such as surface roughness, ball formation, and machining behavior.

The results demonstrate that build orientation, laser power, and scan speed strongly influence the quality and performance of LPBF-fabricated AlSi10Mg components. The findings contribute valuable insights toward optimizing LPBF parameters to enhance material integrity and functional performance.
